How to Finish 3D Printed Cosplay Props (Sanding, Priming & Painting)
A raw 3D print looks like a 3D print — visible layer lines, a slightly plasticky sheen, maybe some stringing at the details. A finished cosplay prop looks like a prop. The difference is entirely in what happens after the printer stops, and it's a process, not a single step you can skip by using a higher-quality filament.
Here's the full workflow, in the order that actually works.
1. Plan the Finish Before You Print
Post-processing starts on the slicer screen. A few choices up front save hours of sanding later:
- Orient for your visible surfaces. Put the smoothest, least-supported face toward the camera/audience side.
- Increase wall count to 4–5 perimeters on show pieces — it gives you more material to sand into before you break through to infill.
- Print a slightly thinner layer height (0.12–0.16mm) on detail pieces. Layer lines are shallower and sand out faster.
- Choose material by how the piece gets used. PLA is fine for static display props; PETG or ABS holds up better for anything worn, gripped, or that needs slight flex (armor pieces, weapon handles). 2. Remove Supports and Clean Up
Pull supports while the print is still slightly warm if your material allows it — they separate more cleanly. Use flush cutters on support contact points rather than pulling them off with pliers, which tends to tear the surface layer.
3. Fill Gaps and Seams
Multi-part props always have seams where sections glue together, and prints always have small gaps — layer lines, tiny holes at the top of infill, the Z-seam line.
- Glue joints with plastic-specific cement (for ABS) or a thick CA glue + accelerator (works across most materials) rather than hot glue, which flexes and shows through paint.
- Fill gaps with a lightweight filler primer or two-part epoxy putty for larger gaps. Bondo-style glazing putty is a common choice for prop work — thin coats, sand between each. Bondo Spot Putty is a reliable pick here — it's built for exactly this kind of small-gap, thin-coat work and sands down easily between passes.
- Don't skip small pinholes. They're invisible now but show up glaringly once primer highlights them.
4. Sand in Stages
This is the step that actually removes layer lines, and it's the one people rush. Work through grits in order — skipping grits leaves scratches the next grit can't fully remove.
- 220 grit — knocks down major layer lines and filler high spots
- 400 grit — smooths the surface further, removes 220-grit scratches
- 600–800 grit — final pass before priming, especially on show-critical surfaces
Wet sanding (dipping the sandpaper in water) at the higher grits cuts down on dust and gives a smoother result, especially on PLA.
Once you're done sanding, wipe the whole piece down with a tack wipe before moving on to primer. Sanding dust that's still sitting on the surface gets trapped under primer and shows up as a gritty texture — a tack wipe pulls it off completely in a way a dry cloth or blowing on it won't.
5. Prime — and Check Your Work
Filler primer (sandable automotive primer works well) does two things: it gives paint something consistent to grip, and it reveals every flaw you missed. This is the real test of your sanding work. Rust-Oleum's filler primer spray is a solid go-to — it's thick enough to fill fine layer-line texture on its own, sands smooth, and holds up well under most topcoats.
- Apply 2–3 light coats rather than one heavy one — heavy coats pool in details and obscure them.
- Let it fully cure, then inspect under strong, angled light. Any layer line or gap you missed will show as a shadow.
- Spot-sand and re-prime problem areas rather than redoing the whole piece.
6. Paint
Once primer is fully smooth and cured:
- Base coat in your main color, 2–3 thin coats.
- Detail and weathering — dry brushing, washes, and sponge weathering all read as "real" much more convincingly than a single flat color, even on fantasy or sci-fi props.
- Seal with a clear coat — matte, satin, or gloss depending on the material you're representing (matte for stone/fabric, gloss for metal/plastic/wet surfaces).

7. Protect It for Wear
If the prop is getting worn or handled at a convention, not just displayed:
- A few light coats of clear coat add real scratch resistance beyond just sealing the paint.
- Reinforce stress points — strap attachment holes, grip areas — with a thin layer of epoxy or a printed insert before they see repeated flexing.
- Test-wear it before the event. Sitting, walking, and raising your arms will find weak points a static display never will.

Quick Reference Checklist
- Oriented and sliced with the finish in mind
- Supports removed cleanly, seams glued with appropriate adhesive
- Gaps filled and pinholes checked
- Sanded through 220 → 400 → 600/800 grit
- Wiped down with a tack wipe before priming
- Primed, inspected under angled light, and spot-fixed
- Painted in thin coats, sealed with clear coat
- Stress points reinforced and test-worn before the event
None of these steps is hard on its own — the quality gap between a "printed-looking" prop and a convention-floor-ready one is almost entirely patience and doing them in order.
